Before you automate, understand your downtime.
An automation investment is easier to justify when the production loss is understood. Before choosing a platform or buying new equipment, establish what is stopping the line, how often it happens and what it costs the operation.
Define the production boundary
Choose a line, process or machine. Record its intended operating hours, product mix and planned changeovers. A whole-factory average can hide the constraint that actually limits output. Keep scheduled non-production time separate from unplanned losses.
Capture events consistently
Record when a stop began, when production resumed and the reason reported by the operator. Use a short, agreed list of reason codes. Include an unknown category and review it regularly, rather than encouraging a guess that looks more complete than the evidence.
Separate symptoms from causes
A stopped conveyor may be the symptom of an upstream shortage, an interlock, a controls fault or a utility interruption. Check event sequences, maintenance records and operator observations together. Confirm causes before modifying control logic.
Review power and restart behaviour
For a plant operating with utility and backup power, record supply interruptions, transfer events and the time needed to restart safely. Equipment stopping and production returning to a stable rate are different events. Electrical and safety changes require appropriately qualified review.
Estimate the recoverable loss
Rank recurring problems by duration, frequency and effect on the production constraint. Estimate potential output recovery using an agreed production rate, and account for quality losses and downstream capacity. Treat the estimate as a hypothesis to test, not a guaranteed saving.
Scope one measurable improvement
Choose a bounded intervention with an owner, a baseline and a review date. Define acceptance criteria before implementation. A targeted alarm change, maintenance improvement or better event capture may be a more useful first step than a plant-wide technology rollout.
